AdBlue Injector Faults

AdBlue Injector: Crystals, Blockages and Flow Testing

A crystallised AdBlue injector is one of the most common SCR faults on vans. Urea deposits block the nozzle, dosing drops and the ECU starts a countdown. We attend your location within a 3-hour window, test injector flow with live data and clean or replace the unit on-site. From £249, fixed price before we start, no fix no fee. Written warranty. Call 0203 038 8555 any time — 6am–9pm, 7 days a week including bank holidays.

What an injector warning looks like on the dash

The dosing injector sprays AdBlue into the exhaust upstream of the SCR catalyst. When the nozzle blocks, delivered volume falls below the ECU target and a fault code is stored — typically P204F (reductant system performance) or P20EE (catalyst efficiency below threshold). The countdown begins.

Ford Transit and Transit Custom display 'AdBlue malfunction — X miles to no restart'. VAG platforms may limit speed to 50 mph first. Mercedes Sprinter shows remaining restarts. Whatever the wording, the underlying cause is the same: the ECU has detected that not enough reductant is reaching the catalyst.

Why AdBlue injectors fail

  • Crystal build-up at the nozzle tip

Urea residue crystallises around the tip after every dosing event. Over thousands of cycles the deposits restrict the spray pattern and reduce the volume reaching the catalyst. This is the single most frequent cause of P204F on Ford Transit Custom.

  • Internal pintle sticking from heat soak

The injector sits in the exhaust stream and endures repeated thermal cycles. Heat soak causes the internal pintle to stick partially open or closed. A stuck-closed valve stops dosing entirely. A stuck-open valve lets fluid weep into the exhaust and washes the catalyst face.

  • Cooling circuit blockage (where fitted)

Some OEM configurations — notably on certain Mercedes and BMW platforms — route engine coolant past the injector tip to keep it below crystallisation temperature. A blocked coolant line or failed thermostat accelerates crystal growth and shortens the injector's working life.

  • Connector corrosion from road salt

The injector connector sits on the underbody, exposed to road salt and spray. High resistance in the circuit causes intermittent dosing or a complete open-circuit fault. The ECU may log U029D (communication lost) alongside the primary dosing code.

  • Contaminated fluid damaging the seat

AdBlue that contains water, fuel or incorrect urea concentration corrodes the needle seat inside the injector. Contamination often damages internals beyond what cleaning can recover, requiring full replacement rather than service.

How we diagnose an injector fault on-site

  • Fault codes with freeze-frame context

Every stored and pending code from the SCR module is read. Freeze-frame data shows the dosing command, rail pressure and exhaust temperature at the moment the code set. This tells us whether the ECU was commanding dose when the failure occurred.

  • Commanded versus actual dosing flow

With the engine running we compare the ECU dosing command against actual delivered flow. A significant gap between commanded and delivered volume confirms the injector is restricted or stuck. This is the definitive injector test.

  • Rail pressure under dosing load

We monitor pump pressure while the injector is active. Pressure that climbs above target while the injector should be open indicates nozzle blockage. Pressure that drops sharply suggests a stuck-open valve or a downstream leak.

  • Visual nozzle and bung inspection

Where accessible, the injector bung is removed and the tip inspected for crystal deposits, discolouration and physical damage. Heavy external crystallisation usually means worse deposits inside the nozzle bore.

  • Downstream NOx reading after service

After cleaning or replacement, we monitor the downstream NOx sensor under load. A measurable drop in NOx confirms the catalyst is now receiving adequate dosing. If NOx stays high, the fault extends beyond the injector.

  • Wiring continuity and pin resistance

Pin-to-pin resistance across the injector connector is measured against manufacturer specification. Corroded pins are cleaned or the sub-harness section is replaced on-site.

Repair path: clean, replace or both

Most crystallised injectors respond to ultrasonic cleaning and bench flow testing. Where the internal valve is worn or the needle seat is scored, the unit is replaced. We carry common replacement injectors for same-day repair on Transit, Transit Custom, Sprinter and Crafter. Fixed price before we start. No fix, no fee. Written warranty.

  • Ultrasonic clean and bench flow test

Crystal deposits are dissolved ultrasonically. The injector is flow-tested against manufacturer specification. If flow returns to within tolerance the unit goes back on the vehicle — saving the cost of a replacement when the internals are sound.

  • Full injector replacement

When cleaning cannot restore the spray pattern or the valve is mechanically worn, an OE-quality replacement is fitted. The new injector is bench-verified before installation. ECU adaptation values are reset to match the new unit.

  • System verification after repair

After reinstallation the engine is run under load while we monitor dosing flow, rail pressure and downstream NOx. All codes are cleared, the countdown is reset and the vehicle is handed back with confirmed live-data readings.

  • Diagnosis and injector cleaning: From £249 Covers callout, live-data diagnosis, ultrasonic clean and flow test. Fixed price quoted before we travel.
  • Injector replacement: Fixed price after diagnosis OE-quality unit fitted and verified. Cost varies by vehicle — quoted once diagnosis confirms cleaning is not viable.
  • Injector plus wiring repair: Fixed price after diagnosis Where connector corrosion or loom damage is found alongside the injector fault.

Software path — after diagnosis only

Physical repair is always offered first. A software adjustment to the dosing strategy is discussed only when the injector has failed repeatedly and replacement cost is disproportionate, or when the owner requests it after a full explanation.

Any software change that disables AdBlue or SCR monitoring is supplied for off-road, competition or export use only, and the customer declares any modifications. It is never offered as a road-legal fix. Read our disclaimer.

Cooled injectors — when the cooling circuit matters

Some manufacturers route engine coolant past the injector tip to keep it below approximately 80 °C. When the cooling circuit blocks or loses flow, tip temperature climbs and crystal formation accelerates. The injector may pass a bench flow test when cold but fail within minutes of running as heat soak sets in.

On vehicles with a cooled injector we check coolant flow through the circuit as part of diagnosis. A blocked line is flushed or replaced before the injector is refitted. Ignoring the cooling side is a common reason cleaned injectors re-block within a few weeks.

Reducing crystal build-up between services

Short trips and low exhaust temperatures accelerate crystallisation because the injector tip never reaches the self-cleaning temperature range. Vehicles used for urban deliveries and stop-start routes are worst affected.

Using ISO 22241 certified AdBlue from a sealed container and keeping the filler cap tight reduces contamination risk. There is no additive that prevents crystals — correct operating temperature and clean fluid are the only effective prevention.

Frequently asked questions

How do I know if my AdBlue injector is blocked?

The most common sign is a P204F or P20EE code alongside an AdBlue countdown. The ECU has detected dosing below target. We confirm with a live-data flow test comparing commanded versus actual dose on your driveway.

Can a crystallised injector be cleaned or does it need replacing?

Most crystallised injectors respond to ultrasonic cleaning and bench flow testing. If the internal valve is worn or the needle seat is scored, replacement is the only option. We always clean first and replace only when the flow test fails.

Which vans have a cooled AdBlue injector?

Certain Mercedes and BMW SCR systems use a coolant circuit around the injector tip. Most Ford Transit, Transit Custom, PSA and VAG platforms use an uncooled design. Where a cooling circuit exists, we check it — a blocked line causes repeat crystallisation.

How long does an AdBlue injector repair take on-site?

Diagnosis and cleaning are typically completed in a single visit. If the injector needs replacing and we carry the correct unit, same-day completion. If a specific part must be ordered, we complete full diagnosis on the first visit and return to fit.

What is the difference between P204F and P20EE?

P204F flags when the dosing volume is outside specification — it points directly at the delivery side. P20EE flags when downstream NOx is too high — it can also indicate catalyst or sensor faults. Both codes can result from a blocked injector, but P20EE requires wider diagnosis.

Will topping up AdBlue clear an injector fault code?

No. Adding fluid does not unblock the injector or clear the stored code. The ECU has logged a component fault, not a low-level warning. Topping up can complicate diagnosis if the existing fluid is contaminated.

Do you carry replacement AdBlue injectors on the van?

We carry common units for Ford Transit, Transit Custom, Sprinter and Crafter. For less common vehicles we diagnose on the first visit, order the correct part and return to fit at the agreed fixed price.
